GEAR DECISIONS: BUILDING A TRUCK THAT COMES HOME

After this lesson you can choose a platform, tyres, suspension and recovery kit for remote Australian travel in the right order, understand why most built trucks are illegally heavy, and know which popular upgrades you can skip.
The Technique
- **Platform: live axle or independent, ute or wagon, and the diesel question.** A live axle front end is simple, strong, articulates well and is cheap to lift, and it rides and steers worse on bitumen. Independent front suspension rides and steers better, but it has less travel, its geometry limits how much lift you can safely run, and it has more parts to break a long way from a workshop. A ute gives you real payload and a separate tray or canopy, at the cost of dust intrusion, a long rear overhang and a rear axle that crashes over corrugations when empty. A wagon is sealed, quiet and secure, and runs out of legal weight the moment you add people, water and a fridge. Diesel remains the default for remote Australia because of torque, range per tank and availability at every roadhouse, but modern emissions systems dislike long slow low range work, and fuel quality and water are real risks, so a secondary filter and water separator earns its place. Petrol is cheaper to buy and simpler to fix, and costs you range.
- **Payload is the problem, and suspension is not the cure.** Every vehicle has a legal maximum weight and a maximum for each axle. Start with the kerb weight, then add a bull bar, winch, canopy, drawers, a second battery, a fridge, water, extra fuel, recovery gear, tools, camping kit, then people. On most dual cabs that is over the limit before you pack the food. Overweight means longer stopping, vague steering, broken springs and bolts, and an insurer with an easy reason to say no. The fix order is: weigh the truck loaded exactly as you leave, at a public weighbridge, and get axle weights too. Then remove things. Then, if it is still over, look at an engineered weight upgrade, which is real engineering and paperwork rather than a sticker. Springs should be rated for the load you actually carry, because a truck sprung for a load it never carries rides hard and loses traction over corrugations. The dampers do the real work in remote country, and cheap dampers fade after an hour of corrugations and then fail. Better dampers matter far more than more lift, and every centimetre of lift costs you stability and geometry.
- **Tyres: most people over tyre.** In outback Australia the tyre killers are sharp rock, heat, distance and low pressures on a heavy truck, not mud. A mud terrain gives you more bite in clay and slop, and gives back tread life, road noise, wet bitumen grip and fuel use. For most remote trips a light truck construction all terrain with a strong sidewall and a tough carcass is the better tyre, and the sidewall matters more than the tread pattern because that is what gets cut. What actually determines whether you get through is pressure management, so carry a gauge you trust and a compressor that can refill four tyres without cooking itself. Learn to plug a tread, break a bead and repair a sidewall enough to limp. On remote routes, carry two spares if the truck can legally hold them, and match everything to one wheel pattern so a spare fits.
- **Recovery kit, bought in order.** First is not getting stuck: pressures down, walk the crossing, pick the line, and carry a long handled shovel. Second is traction boards, which solve most sand and mud without another vehicle and without anyone standing in the danger zone. Third is a snatch strap with rated recovery points bolted to the chassis, rated shackles or soft shackles, and a dampener over the strap. Every part of that chain must be rated, because a snatch recovery stores enormous energy and the failure mode is a heavy steel object arriving at head height. Never recover from a tow ball. Last is a winch, which is heavy, expensive, sits on the front axle you are already struggling to keep under weight, and needs an anchor. Much of the outback has no tree worth pulling on, so a winch also means a tree trunk protector, an extension, a ground anchor plan and gloves. Buy in that order and most people find they never need the last item.
- **Snorkel reality.** A raised air intake is mostly a dust and clean air device, and it genuinely helps when you are third in a convoy on a dusty track. It does not make a vehicle watertight. Deep water needs the whole vehicle prepared: extended breathers on diffs, gearbox and transfer case, electrics protected, a walked crossing so you know the bottom, and a slow steady pace that pushes a bow wave. A snorkel without breathers is decoration, because water enters through a hot diff sucking as it cools long before it enters the intake. If your driving is dusty tracks and shallow crossings, buy it for the dust and skip the deep water fantasy.
- **Power: the fridge sets the size of everything.** Work out what the fridge draws over a day in real heat, add lights, charging and any pumps, and you have your daily draw. Size the battery and charging to that figure rather than to the space available. A second battery needs a proper charger that works with a modern smart alternator, because a simple isolator will not fully charge a rear battery on a current vehicle. Sealed lead batteries are cheap, heavy and give you less usable capacity than the label suggests. Lithium is much lighter for the same usable capacity and takes charge faster, which suits short daily drives, but it costs more and needs charging and temperature care. Solar makes sense once you sit still for days, and most people buy it before they have measured what they use. Mount the fridge where it can breathe, on a slide that is bolted through with backing plates, because an unrestrained fridge in a crash is a projectile.
- **Water and fuel maths.** Do this as arithmetic, not vibes. Take the longest leg between reliable resupply, multiply by people and days, then add a full spare day for a breakdown, because a broken truck in the sun is when you drink the most. Water weighs a kilogram a litre, so this number lands straight on your payload problem, and it is the reason to carry it low and strapped rather than on the roof. Fuel is the same exercise, calculated at worst case consumption in sand or low range with a load and a headwind, not at the highway figure on the dash. A long range tank is better than jerry cans because the weight sits low and inside, and cans on a roof rack are the worst possible place for it. Carry a funnel with a filter, and treat every drum of station fuel as suspect.
- **Communications: two systems, not one.** A UHF radio is for the convoy, for road trains that need to know you are there, and for station and mine traffic. Fit a proper aerial and understand that a lower gain aerial works better in hills and dunes while a high gain aerial reaches further across flat open country, so many people carry both. Keep off the emergency and repeater channels. UHF does not call for help outside line of sight, so you also need satellite: a two way messenger with an emergency function is the practical minimum for most trips because it lets you organise a recovery rather than only trigger a rescue, a registered beacon is one way with no subscription and is strictly for life threatening emergencies, and a satellite phone earns its cost on longer trips because you can talk to a mechanic or a doctor. Assume no phone coverage the moment you leave the highway, because that assumption is usually correct.
- **Tools and spares that earn their weight.** The test for every item is whether you can fix or limp the vehicle with it. Corrugations are the real enemy, so carry the things they break: suspension and body bolts, tie wire, ratchet straps, tape, hose repair, a spare belt, fuses and relays, wire and connectors, a wheel bearing kit for your vehicle, fluids, and radiator repair. Add a jack that works on sand with a solid baseboard, because the factory jack sinks. Carry the workshop manual for your vehicle in some form, and know which bolts are the ones that loosen. Then do the daily walk around in corrugated country: check wheel nuts, look under for drips, check the load straps and check the roof rack mounts. That five minute habit has saved more trips than any accessory on this list.
Common Mistakes
Building the truck for photos instead of the route. Fix: write the trip first, then buy only what that trip demands.
- Buying a winch before traction boards and a shovel. Fix: boards, shovel, rated points and a strap first, and only fit a winch once you can name the trip where it was the only answer.
- Loading the roof. Fix: heavy items low and inside, and treat the roof for bulky light items only.
- Mud terrain tyres for a trip with no mud. Fix: choose the carcass and sidewall strength for sharp rock and heat, and put the saved money into a compressor and a second spare.
- Never weighing the vehicle. Fix: a loaded weighbridge visit before the trip, every time the build changes.
- Recovering from a tow ball or an unrated point. Fix: rated recovery points bolted to the chassis, rated shackles, a dampener, and everyone well clear.
The Drill
Load the truck exactly as it will leave, with water, fuel, food and people, and drive it onto a public weighbridge. Get the total and both axle figures. Then unpack the whole vehicle onto the driveway and sort it into three piles: used on the last trip, safety kit that stays regardless, and everything else. Remove from the third pile until you are legal on every figure. Finish with a shakedown: a few hours of rough dirt, then stop and check every bolt, strap and mount, and see what moved.
Recovery is where people get hurt in this sport, and almost every serious injury traces back to an unrated component or a bystander standing in line with the strap. Use rated recovery points bolted to the chassis, inspect straps and retire them when they are cut, sun damaged or stiff, and use a dampener every time. Fit a fire extinguisher within reach of the driver and check it annually. Carry a first aid kit sized for the distance from help rather than the number of people, plus a satellite device and a written route with a check in time given to someone at home. The truly non-negotiable items are legal weight, working brakes and tyres, rated recovery gear, water, and a way to call for help.
